Rotational molding allows the polypropylene to have consistent wall thickness, stress-free corners and a lightweight, durable build. The chair is made from polypropylene - a plastic, so my guess is that you sit on the chair and don't sink into it at all. I don't know about the max weight, but I would guess it's pretty durable, as for the smell, I'm sure it smells like plastic somewhat. I'll message mikeatdwr and see if he can provide more answers for you.
